Superior Body Construction
At Elross Caravans our body construction methods are engineered from the ground up to deliver superior safety, heavy‑duty performance and thermal efficiency — not as an afterthought, but as the core of every build. From our 50mm Walls and Roof to our 28mm PIR flooring - Explore how our Body build is uniquely Elross and how it makes for longer and better living.
“We build our vans as a fully integrated structure — where the walls, roof, floor and chassis work as one. The result is greater strength, less stress on internal components, and a roof you can actually walk on.”
- Declan O’Brien Elross Caravans
Purpose-Designed Structural System
Most caravans are built using traditional framing methods.
At Elross, we take a different approach.
Our caravans are constructed using advanced composite panel systems, designed to deliver:
greater structural strength
improved thermal performance
reduced risk of water ingress
long-term durability in harsh conditions
This is not just about how the caravan looks — it’s about how it performs over time.
-
Rather than relying solely on thin skins fastened to a simple frame, our bodies use an integrated structural system that distributes loads across the entire span and panels. This reduces stress concentrations and improves resistance to fatigue and deformation under heavy use.
-
We specify marine‑grade Colourbond Steel materials and reinforced composite flooring panels, selected for strength‑to‑weight ratio, corrosion resistance and longevity in harsh WA conditions learnt from our years in the mining and industrial sectors.
-
Chassis attachments, suspension mounts and lifting/towing points are heavily reinforced and load‑tested to minimise the common failure modes seen on lesser builds. We use a C-channel to locate and seat our Walls into. This encapsulates the Wall and improves load distribution, strength and reduces the impact of dust ingress.

What is the best Construction method for off-road use?
Composite panel construction offers superior strength, insulation and resistance to water ingress compared to traditional framed builds, making it ideal for off-road and off-grid caravans. Driven by curiosity and built on purpose, this is where smart thinking meets thoughtful execution. Designed from over Thirty plus years delivering mining and industrial solutions in the harshest of WA conditions, Elross Bodies are built to last. Check out our FAQ page below for more info.
Advanced Panel and Joining techniques
-
Our 50mm insulated panels use multi‑layer sandwich construction — rigid cores bonded between protective skins — delivering superior stiffness and impact resistance compared with single‑skin or thin sheet constructions and timber/aluminum frames common on the market.
-
We use high‑strength PU adhesives & sealants in combination with quality mechanical fasteners. This hybrid joining method eliminates the sole reliance on rivets or spot welds, creating stiffer, more durable joints that resist loosening and fatigue.
-
Panels and frames are cut and assembled using precision tooling and assembly jigs to ensure exact fit, consistent tolerances and repeatable structural integrity across every build.
Superior Thermal Performance
-
Sandwich panels are filled with closed‑cell insulation materials that deliver high R‑values, reduced thermal bridging and moisture resistance—keeping interior temperatures stable in extreme heat or cold.
-
At points where metal components meet, we incorporate thermal breaks or insulating interfaces to prevent conduction paths that degrade overall thermal performance.
-
Panel joints, service penetrations and access points are sealed with industrial seals and gasketing methods to minimise air infiltration, reduce heat loss/gain and improve climate control efficiency for off‑grid living.
-
-
Our designs include drainage channels, sealed profiles and multiple barrier layers to best prevent water penetration into the structure — a common cause of rot, delamination and corrosion on inferior builds, or builds that may contain timber or non-composite structures.
-
Components subject to wear are designed to be replaceable without major disassembly, reducing downtime and lifecycle cost for owners operating in demanding environments.

Safety & Engineering
-
Load design, reinforcement and attachment systems are engineered to maintain structural integrity in severe loading events, protecting the van and critical equipment.
-
Where required, we specify materials and linings with improved fire performance and design compartments to limit spread and provide safer evacuation options. BAL fire rated panels are available for additional cost at the request on your projects.
-
We conduct our own in house testing and development to ensure that the products, even after 30 + years of development and real world testing, meet the critical standards we hold for every Elross build.
-
Whether it’s mining equipment modules, food trailers or off‑grid living units, we tailor the body structure to the operational needs — integrating storage, servicing access, and equipment mounts into the structural design rather than retrofitting them.
-
We consider corrosion protection, ease of repair, modular upgrades and long‑term serviceability at the design stage to deliver units that stay functional and safe for decades.
Why this matters to you
Durable investment: The combination of robust materials, engineered joints and protective details delivers a significantly longer service life under heavy use than many conventional builds. Check out our Off-Grid caravan buying guide here.
Safer operation:Reinforced load paths, secure fixings and tested attachment points reduce the risk of catastrophic failures in field conditions.
Better living and efficiency: High thermal performance and airtight construction reduce energy demands for heating and cooling — essential for off‑grid occupants and remote work sites.
Lower total cost of ownership:Reduced maintenance, fewer structural failures and easier repairs mean lower downtime and operating costs over the lifetime of the unit.
Elross body construction is a purpose‑engineered system that prioritises structural integrity, thermal control and durability for the realities of off‑road, off‑grid and industrial use. Through choice materials, sandwich panel technology, hybrid bonding and precise fabrication, we create bodies that outperform many standard market techniques — delivering safety, heavy‑duty capability and superior Off grid capability and engineering.
